The Emergency Incident on Moradabad Road

In mid-October 2026, Haji Mehmood Hasan, a prominent resident on Moradabad Road in Thakurdwara, faced an alarming electrical situation. His double-story residence, constructed in 2008, had undergone successive modernizations with the addition of three 1.5-ton split air conditioners, a 2 kW induction cooktop, and two heavy water geysers. However, the original electrical distribution panel had never been upgraded to support the added 8.5 kW load.

On multiple evenings, whenever two air conditioners operated simultaneously with the kitchen induction stove, the main 63-ampere miniature circuit breaker (MCB) would trip with a loud click. More concerningly, a distinct smell of burning PVC insulation emanated from the main hallway electrical distribution cabinet.

Comprehensive Safety Diagnostics by REFIXEL Engineers

Our senior certified electrical safety auditor arrived equipped with an infrared thermal imaging camera, a digital True-RMS clamp meter, and a 1,000V insulation resistance tester. The diagnostic assessment revealed severe hazards:

  1. Extreme Phase Load Imbalance: In the 3-phase incoming service supply, Phase R was carrying an overwhelming 48.2 Amperes of current, while Phase Y carried only 6.4 Amperes and Phase B carried 5.1 Amperes. Nearly all heavy appliances had been wired onto a single phase.
  2. Conductor Overheating & Thermal Degradation: Thermal imaging revealed that the busbar terminal on Phase R had reached 92°C, melting the plastic insulation off adjacent neutral wires and creating an active short-circuit risk.
  3. Undersized Sub-Circuits: The air conditioners had been patched into existing 1.5 sq.mm aluminum circuits instead of dedicated 4.0 sq.mm copper home runs.
  4. Absence of Residual Current Protection: The panel had zero Earth Leakage Circuit Breakers (RCCB/ELCB), leaving residents unprotected against fatal electrical shocks in wet bathroom areas.

The Turnkey Overhaul Executed Over 48 Hours

REFIXEL developed a complete re-engineering plan executed without breaking structural finished plaster:

1. Total Load Recalculation & 3-Phase Balancing

We redistributed all household power circuits across the three incoming phases. Phase R was assigned one AC and ground-floor lighting; Phase Y took the second AC and microwave; Phase B powered the third AC and water heating circuits. Peak phase current dropped to an even 16 Amperes per phase.

2. Dedicated FRLS Copper Cable Pulling

Using steel conduit pulling snakes, our technicians pulled heavy-duty 4.0 sq.mm Flame Retardant Low Smoke (FRLS) 100% electrolytic copper cables from Havells directly from the main panel to all three air conditioning power points.

3. Modern Enclosed TPN Distribution Panel Installation

We removed the burnt unbranded box and installed a Schneider Electric 8-way TPN distribution enclosure equipped with a 4-Pole 40A 30mA RCCB for sensitive human shock protection, alongside C-curve motor-rated MCBs for high-surge compressor startups.

Results & Verified Client Safety

Following final load testing with all appliances running concurrently, terminal temperatures hovered at a safe 33°C with zero voltage drop. Haji Mehmood expressed immense relief: "We were living under a constant fire threat. The Refixel engineers explained every calculation clearly and completed the job cleanly. Best electrical team in Thakurdwara."
